In the whole process of denim weaving, dyeing and washing & finishing, color difference, color blotching and uneven whiskers are the most common core process defects that affect product quality and delivery qualification rate. These problems not only lead to inconsistent appearance and batch uniformity of finished garments, but also easily cause rework, return and claim issues during customer inspection, which directly affect production efficiency and brand reputation. The quality control of denim processes focuses on standardized details and refined procedures. Based on years of practical experience in large-scale production, this paper systematically sorts out the core causes and mature implementable solutions for the three major common defects.
Color difference is mainly divided into three categories: batch color difference of fabrics, head-to-tail color difference of garments in the same batch, and color difference before and after garment washing. Its core causes lie in inconsistent fabric base materials, inadequate control of dyeing procedures, non-standard washing parameters and unstable production environments, which are the primary factors affecting the batch consistency of denim products.
First, differences in fabric base materials. Slight deviations in fiber maturity, impurity content and yarn density of raw yarns from different batches will result in different color absorption rates under the same dyeing parameters and cause inherent color difference without unified pre-shrinking treatment. Second, inadequate control of dyeing procedures. Uneven mixing of indigo and sulfur dyes, fluctuation of dye vat temperature and running speed, and expired auxiliaries will lead to inconsistent color depth. Third, non-standard washing parameters. Manual fine-tuning errors in water temperature, chemical concentration, washing duration and machine speed cause deviations in the decolorization degree of garments in the same batch. Color blotching is manifested as irregular mottled color, uneven shade, local whitening or dullness on garment surfaces. As a kind of regional color difference, it is harder to repair than overall color difference. Mostly caused by operational loopholes in washing, spraying and uneven auxiliary adhesion, it is a key and difficult point in high-end denim quality control.
In the washing process, overloaded garments and tangled fabrics in the vat lead to insufficient and uneven contact between fabrics and washing chemicals, resulting in excessive or inadequate local decolorization. In monkey spray and acid washing sanding processes, unstable spray gun air pressure, inconsistent spraying distance and uneven moving speed cause local chemical accumulation and color mottling. Irregular auxiliary feeding methods, such as centralized feeding without full dilution, lead to excessive local chemical concentration and fabric corrosion blotching. Inadequate pre-treatment with residual size and impurities on fabric surfaces hinders uniform chemical penetration and causes inconsistent local coloring and decolorization.
Strictly control the loading capacity of washing vats, reserve reasonable space according to the rated capacity of equipment, and set regular loosening procedures during washing to avoid garment tangling and ensure full chemical contact of all fabrics. Standardize spraying and sanding operations by unifying spray gun air pressure, spraying distance and moving speed, and implement standardized training for operators to eliminate manual errors. Adopt zoned uniform spraying for large-area monkey spray processes to prevent local chemical accumulation. Optimize auxiliary feeding procedures: fully dilute all washing and dyeing auxiliaries in advance and feed them slowly and in batches to ensure uniform chemical concentration in the vat. Add a unified pre-washing desizing procedure before formal washing to completely remove residual size and dust on fabrics, ensure uniform chemical penetration, and fundamentally reduce color blotching.
Whisker is a core vintage denim process, widely applied to waistbands, pocket openings, trouser legs and other parts. Qualified whiskers feature natural texture, uniform density and consistent depth. Uneven whiskers are characterized by disordered texture, inconsistent depth, unbalanced density and left-right asymmetry, including manual processing defects and mechanical equipment errors, which directly affect the three-dimensional texture and high-end grade of finished garments.
In manual whisker making, inconsistent pressing force, angle and friction duration among operators lead to uneven texture depth and density. Uncalibrated mechanical whisker equipment with unreasonable roller pressure, rotating speed and friction frequency, as well as offset mold positioning, causes asymmetric forming texture. Mismatched processes for fabrics of different thickness and hardness: heavyweight denim suffers insufficient friction with shallow texture, while lightweight denim gets disordered texture from excessive friction. Adopt differentiated process matching according to fabric weight, hardness and thickness: appropriately increase friction force and duration for heavyweight denim and reduce friction intensity for lightweight denim to avoid distorted and disordered texture. Strictly control fabric pre-treatment status, unify fabric humidity before whisker processing, and standardize dry and wet grinding scenarios to ensure consistent forming effect and regular natural texture of whiskers in the same batch.
The governance of denim process defects adheres to the principle of "prevention first, standard implementation and full-process control". Defects such as color difference, color blotching and uneven whiskers are rarely caused by a single factor, but mostly by irregular procedures, inconsistent standards and inadequate detailed control. Enterprises need to establish a full-process standardized system covering fabric warehousing, dyeing and washing, post-finishing shaping and finished product quality inspection, with fixed parameters, standardized operations and clear criteria for each procedure. Meanwhile, implement a batch sample comparison system, make process samples before batch production, conduct real-time comparison and calibration during production, and correct equipment deviations and operational errors in a timely manner. In addition, carry out regular staff skill training and equipment maintenance and calibration. Controlling quality from five dimensions: personnel, equipment, raw materials, processes and environment can effectively reduce defect rates, stabilize product consistency, and improve the market competitiveness of mass-produced and high-end denim products.
